The primary difference between Western weight and Dress weight hat bodies are in materials, structure, and intended use of the hats. Both types of hat bodies are used in millinery, but they are designed for different styles and purposes. Here's a breakdown of the key differences:
1. Materials
Western Weight Hat Bodies: These are typically made from a stiffer, thicker felt that is often made from a blend of wool and other fibers (sometimes including fur felt, which is made from animal hair like rabbit or beaver). The felt used for Western hats tends to be dense and heavy, giving the hats a more rigid structure. This material helps the hat hold up against the elements, such as wind, rain, and the sun, which is important for those in rugged outdoor environments (e.g., cowboy and cowgirl).
Dress Weight Hat Bodies: These are usually made from 100% wool felt and usually softer than Western weight hats; unless stiffener is applied but less rigid than the Western weight hat bodies. Wool felt can vary in thickness, but generally, it's more flexible than the thicker, more rigid felt used for Western hats. Dress weight hat bodies are versatile and can be shaped into a wider range of hat styles, from formal (e.g. top hats or bowler) to casual (e.g., fedora or berets).
2. Weights & Structures
Western Weight Hat Bodies: As the name suggests, these hat bodies are specifically made for Western-style hats, which have a heavy, structured feel. The weight and thickness ranges from 220—270 grams of the raw felt contributing to durability and ability to hold a stiff, sturdy shape.
Dress Weight Hat Bodies: These are generally lighter and more pliable, making them more suitable for everyday wear or stylish designs. Dress Weight hat bodies can range from 100—160 grams, which is the raw wool fibers used to produce hat bodies; they don't usually have the same rigidity or thickness as Western hats.
Our Ten Gallon Hats are couture and require 2 hat bodies (1 Western weight for the brim & 1 Dress weight for the crown) to construct our designs involving several added procedures. Thus, positioning our designs at a premium price point.

These bodies are not limited to one specific style but are ideal for creating fedoras, berets, cloches, pork pies, bowlers, and other classic or fashion-forward hats. They are more focused on creating softer, more varied shapes compared to the more rigid and iconic shapes of Western hats.

Western Weight Hat Bodies: These hats are made to be durable and long-lasting, capable of withstanding outdoor conditions. Dress Weight Hat Bodies: are generally more flexible, which allows for more shaping and styling options. Milliners can manipulate wool felt bodies into a wide range of shapes and styles, from soft, draped forms to structured, more rigid looks.
6. Appearances
Western Weight Hat Bodies: often with a taller crown and a wide, flat or curled raw edge brim. The creases and shaping are part of the classic Western style, and they are often made with a more rugged appearance.
Dress Weight Hat Bodies: These hats can have a broader range of shapes and sizes, depending on the style you desire. They tend to have a softer, smoother finish compared to the rougher texture of Western weight hats. Dress weight wool hats usually have a wire wrapped on the edge of the brim or inside the crown depending on the style of the hat.
